How a small kids' clothing run actually gets made, from fabric to shipping
Short answer: a small kids' clothing run gets made in five stages over about six to twelve weeks. Fabric is ordered against a specific capsule, cut and sewn end to end by one small team, then quality-checked piece by piece before the whole run ships to a single stockist. The process is slower and more hands-on than a factory production line, and it is the reason a small-batch garment costs what it does.
This is the honest walk-through, from the fabric arriving at the workroom door to the packing tape going on the last box.
The five stages of a small-batch run
- Fabric. The fabric is ordered specifically for the run and arrives from the supplier as its own dye lot. For our AW26 tops, the butter yellow body cloth and the grey stripe sleeve cloth land as separate bolts. Every bolt is inspected under daylight before anything is cut. If the colour is off against the master sample, the bolt goes back to the supplier.
- Pattern and cutting. The pattern is graded up and down across the size run (12-18 months to 6-7 years for Capsule One) and each size is cut in the exact quantity planned for that size. Cutting a small batch on a short table takes longer per garment than a factory cut spread across dozens of layers, and this is where a lot of the extra per-piece cost lives.
- Sewing. Each garment is sewn end-to-end by a small team, usually the same hands from the first size to the last. On something like our green camo jorts, the internal drawstring waistband and the functional cargo pockets are the details that most reward experienced sewers, and the same details that tend to fail on a cheaper build.
- Quality control. Every piece is checked before it is packed. Seams get pulled by hand, snaps get tested with a real closing pressure, and prints get looked at under light for streaks or misalignment. In a run of a few hundred, one bad panel visibly dents the count for that size.

What quality control actually looks like on a small run
Most of the extra work in a small-batch run lives in the last stage before packing. When a factory produces tens of thousands of pieces of one SKU, individual defects get absorbed into a return rate. When a workroom produces two hundred pieces of one SKU, every rejected garment is a visible dent in the count for that size.
So the checks are close. Each piece is turned inside out to look at seam allowance and stitch density on the stress points. Snaps and buttons are opened and closed to test the closing pressure. On our long-sleeve tops the shoulder seam gets a small tug to confirm the stitch holds. On the cargo jorts the pockets get their seam checked and the drawstring gets pulled to length. Anything that fails goes into a defect pile and gets either repaired or written off, and the count for that size is updated before the run is packed.
What can go wrong, honestly
A small-batch run has its own set of process risks that a parent buying the finished garment does not usually see:
- Dye-lot drift. The butter yellow from one bolt can read slightly warmer or cooler than the butter yellow from the next bolt. Small brands manage this by ordering enough fabric for the whole run in a single dye lot rather than topping up mid-way through sewing.
- Sample-to-production drift. The first sample is sewn slowly by the pattern maker; the production run is sewn faster by the sewing team. A small brand mitigates this by having the same hands sew both, so nothing gets lost in translation.
- Fabric arriving late. A delayed bolt can push a whole capsule back by weeks. Small runs have less buffer than factory production, so the ship date is more sensitive to any one supplier slipping.
- Defects that only reveal in wear. A print that looks solid on the table can crack after a wash cycle. Small brands catch some of this by wash-testing sample garments before the production run starts.
Not everything gets caught. What a small run does buy you is that the person who signed off on the checks is one call away from the person who made the piece.
